im wondering if i can find the right profile aluminum rail in proper size from any of the many industrial
aluminum extruders. anyone care to share exact measurements of a G scale rail ?

Funny, that's why I got in to N scale... rather than HO. For G scale, I picked up a LGB porter along with a LOT of model railroad stuff at a garage sale for $8. (It's a once in a lifetime thing!)

Welcome to Large Scale! trust us, you'll dig it.

Hartland Locomotive Works, HLW for short, sells a line of "Mini-car" kits for $7-10 each, they come with hook and loops but with plastic wheels. These are the best screaming deal in large scale for beginers. However when to get some they really need to have additional weight added to them to make them track better, the easiest way is to replace the plastic wheels with metal wheels. Bachmann's large standard replacement wheels are the best as they are often the most common avalible to find for about $12 for a set of 4 wheels so you can do 2 HLW minis. Its a simple swap out to install them. Another option would be to add a few of the automotive self adhesive tire weights to the underside. If your running indoors just for a Xmas tree type layout, keep the plastics and add the weights as its much quieter with the plastic wheels but if your planning an outside loop, I would definitly recommend the wheel swap as the metal wheels roll far better and achieve the desired weight gain.

If your looking for mail order source I would recommend San-Val, mostly because I know they have a stack of these cars in the store.

There is always the HLW kits which sell for under $10 and come with hook and loop couplers.

I have many of their flatcars.

Go here and look at the 150xx series, stsarting at 6.95 street price. Problem is shipping is more than the car cost.
